Romania: Holcim Romania has successfully upgraded pyroprocessing and cement grinding equipment at its Câmpulung cement plant in Argeș County. Germany-based KHD Humboldt Wedag supplied equipment for the upgrade. For the plant’s pyroprocessing line, this included a downcomer duct, water injection system and induced draught fan, as well as an upgrade to the clinker cooler. Meanwhile, the grinding line has received a new SKS Z 2500 dynamic separator, cyclones, process ducts and separator fan. The supplier says that the upgrade has increased the Câmpulung plant’s clinker capacity and the efficiency of its operations. The work took 14 months to complete from the signing of the contract in mid-2023.
Portugal: Cimpor Portugal has signed a contract with Germany-based KHD Humboldt Wedag (KHD) for an upgrade to production line 7 at its Alhandra cement plant. The project is intended to increase the production capacity at the plant to 3600t/day from 3000t/day and increase the line’s alternative fuels thermal substitution rate to over 80%. It will also be the first installation of KHD’s Pyrorotor alternative fuel combustion reactor in the country.
The scope of the engineering and supply contract comprises:
- New HKSK 224/335 preheater ID fan
- New downcomer duct
- New preheater with 8064/5-type HEM cyclones
- Pyroclon R calciner with Pyrotop mixing chamber. The Pyroclon R will utilize fine refuse-derived fuel (RDF) and natural gas
- 4m x 10m Pyrorotor alternative fuel combustion reactor
- Pyrobox coal firing system for process start-up and operation balancing
- Shortening of the existing kiln and installation of new kiln inlet chamber with bypass extraction
- New kiln drive station 2 (the existing girth gear and two pinions will be reused)
- New kiln hood and take-off of tertiary air from the cooler roof
- New main kiln burner designed to use more than 50% alternative fuels (but will also be capable of burning natural gas, as well as liquid fossil and alternative fuels)
- New Pyrofloor PFC²829AW cooler with a Pyrocrusher PRC 420-3ES clinker crusher.
KHD will also be supplying its KHD ProMax software product as part of the project.
Matthias Mersmann, chief technology officer at KHD, said “The decision by Cimpor Portugal to opt for KHD pyroprocessing equipment - and especially the Pyrorotor - underlines the leading market position of KHD, as well as the outstanding capability of KHD’s unique alternative fuel-processing solution.”
Project execution will be led by KHD Germany, with support from Humboldt Wedag India and the Turkish branch office of Humboldt Wedag. Commissioning of the upgraded production line is scheduled for 2025.
United Cement Group implements environmental social governance standards in Uzbek cement operations
07 July 2023Uzbekistan: United Cement Group (UCG) has implemented environmental social governance (ESG) standards across its Uzbek cement operations. The new standards establish transparency on the company's legal compliance, working conditions and impacts on all stakeholders.
Business World Magazine has reported that general director Serik Ukanov said "Control of emissions of harmful substances and compliance with ESG norms is carried out by each enterprise under the supervision of the holding company. Each factory of the holding has a separate 'Targets' department, which is responsible for operations, repair and maintenance, as well as the adjustment of all the dedusting installations of raw materials and grinding mills and rotary kilns. We produce monthly and quarterly emissions reports and keep statistics on the carbon footprint per tonne of cement." He continued "UCG's next big step is a multi-phase project to reduce this carbon footprint. A contract was signed with KHD Humboldt Wedag to renovate two rotary kilns."
UCG subsidiary Qizilqumsement said that it was carrying out testing at its Qizilqum cement plant in partnership with Germany-based KHD Humboldt Wedag in May 2023. The company is in the process of expanding the plant's integrated capacity by 1.8Mt/yr through the construction of its upcoming Line 4.
India: KHD’s India-based subsidiary Humboltdt Wedag India has appointed Ajay Pal Singh as Deputy Manager. He previously worked for India-based components manufacturer Zetwerk. Before this he held managerial and engineering roles with KHD India.
KHD hosts ACCSESS consortium meeting in Cologne
26 October 2022Germany: KHD hosted a meeting of the research and development consortium of the ACCSESS project in Cologne on 18 and 19 October 2022. The consortium is intended to develop replicable carbon capture utilisation and storage pathways to support a net zero strategy in Europe by 2050. KHD’s involvement with the project concerns running engineering feasibility studies for the retrofit of CCUS projects at two cement plants in Europe. It is also working on the concept development for a new clinker production technology, which is optimised as a new plant for operation with downstream carbon capture technology.
Other project partners working on ACCSESS of note to the cement sector include Heidelberg Materials and the German Cement Works Association (VDZ). Project completion is scheduled for mid-2025 with KHD’s contributions to be delivered by mid-2024.
Ssangyong Cement orders equipment from KHD for Donghae plant
31 August 2022South Korea: Ssangyong Cement has ordered equipment from Germany-based KHD Humboldt Wedag as part of an upgrade to clinker production line five of the Donghae plant. The scope of supply for the contract includes: a Pyroclon R type calciner with Pyrotop mixing chamber; a Pyrorotor type alternative fuel combustion reactor; a Pyrobox type coal firing system for process start-up and operation balancing; replacement of stage four cyclones with new high-efficiency cyclones for calciner connection and an overall pressure drop reduction; a new kiln inlet chamber with orifice, kiln hood and tertiary air ducts; and a new Pyrofloor PFC 738AW type cooler with a Pyrocrusher PRC 420-4ES.
This project will be the fourth Pyrorotor installation at the Donghae plant. KHD’s scope includes the engineering and supply of mechanical equipment for the clinker production as well as electrical equipment for the overall modernisation of the production process. The project scope is the same as the modernisation contract of line four of Donghae plant, which was signed in February 2021 and currently is in commissioning. The commissioning of the modernised line five is scheduled for the fourth quarter of 2023.
Halla Cement awards upgrade project to KHD
30 August 2022South Korea: Halla Cement has awarded a supply and engineering contract to Germany-based KHD Humboldt Wedag for an upgrade of line 2 at Okke plant. KHD will supply a new Pyroclon R type calciner, with a Pyrotop type mixing chamber, and a 4.2m x 15m Pyrorotor type combustion reactor. Other equipment being provided includes: a Pyrobox type coal firing system for process start-up and operation balancing; replacement of stage five cyclones with new high-efficiency cyclones; and a new kiln inlet chamber with orifice. Erection and commissioning of the modernised production line is scheduled for the first quarter of 2024.
This latest project marks the second installation of a Pyrorotor at Halla Cement’s Okke plant. The installation of line 3 at the site is currently ongoing with commissioning scheduled for the first quarter of 2023. Overall, this will be KHD’s ninth installation of a Pyrorotor in South Korea.
The Pyrorotor has been promoted to cement plants as a way of using low-quality alternative fuels with minimal pre-processing. It offers a thermal substitution rate of over 85% and will also allow the Okke plant to reduce its NOx emissions. The installation of the new Pyroclon R type calciner and the high-efficiency cyclones in the lowest preheater stages will also provide the production line with an increase in efficiency due to an overall pressure drop reduction in the entire preheater.
KÇS Kipaş Çimento orders Pyrorotor from KHD Humboldt Wedag
17 August 2022Turkey: KÇS Kipaş Çimento has placed an order with KHD Humboldt Wedag for a Pyrorotor for its Kahramanmaraş cement plant. The supplier says that the equipment will enable the plant's calciner to achieve an alternative fuel (AF) substitution rate of 90%. It will additionally restrict NOx emissions to 800mg/Nm3. After a short shutdown for assemblage of gas duct connections, KHD expects to commission the upgraded system in mid-to-late 2023.
The company says that the KÇS Kipaş Çimento contract represents its 11th Pyrorotor order globally and the first in Turkey.
New clinker production lines in the US
27 July 2022Congratulations are due to the National Cement Company of Alabama and Vicat for the inauguration of the new production line at the Ragland cement plant in Alabama. The event took place on 21 July 2022.
The US$300m project was originally announced in late 2019. It then took two years to build with construction starting in January 2020. Key features include a raw vertical grinding mill, a new roller mill, a five stage preheater tower, an automatic clay storage system, a 78m tall homogenisation silo, an alternative fuels storage area for tyre-derived fuel, sawdust and wood chips, a laboratory and a new control room. The new kiln was previously reported to have a clinker production capacity of 5000t/day and it will add up to 2Mt/yr of cement production capacity to the plant. ThyssenKrupp signed up as the principal equipment supplier in 2019 and H&M was the main contractor. The production line is expected to reduce energy consumption by one third. Further change is scheduled with a switch to production of Portland limestone cement (PLC) from Ordinary Portland cement (OPC) by the start of 2023.
Vicat has repeatedly noted its affection for the plant as it was the first cement plant the group purchased outside of France, back in 1974. Indeed, Vicat’s group chair and chief executive officer Guy Sidos personally managed the Ragland plant in 2001. However, rather more prosaic reasons may also have been behind the decision to expand Ragland. According to United States Geological Survey (USGS) data, Alabama, Kentucky and Tennessee’s cement shipments grew by nearly 5% year-on-year to 7.1Mt in 2019 from 6.8Mt in 2018. Shipments are up by 3% year-on-year to 2.5Mt in the first four months of 2022 and the three states were the fifth largest region in the US for cement shipments in April 2022. A shortage of cement was also reported in Alabama in April 2022.
The other big US-based cement plant expansion is Lehigh Hanson’s US$600m upgrade to its Mitchell plant in Indiana. It also celebrated a milestone this week with a ‘topping out’ ceremony to mark the placement of the final section of steel for the stack. Another recent achievement here was the completion of a 169,000t storage dome supplied by Dome Technologies. The supplier says that the 67m diameter and 48m tall dome is the second largest clinker storage facility in Europe and North America, after one it previous built in Romania in 2008.
The Mitchell K4 project was announced in mid-2018 and then ground breaking began in late 2019. However, the start of the coronavirus pandemic delayed construction in early 2020 before it restarted in September 2020. The revised commissioning date was then moved back about half a year to early 2023. The key part of this project is that it will replace the plant’s three current kilns with just one. The new production line will increase the site’s production capacity, reduce energy usage and decrease CO2 emissions per tonne of cement. It was reported by local press back in 2018 that the project would increase the plant’s cement production capacity to 2.8Mt/yr. The project has been linked to supplier KHD with CCC Group as the contractor.
It’s fascinating to see two major new upgrades to cement plants emerging in a mature market like the US and during an unprecedented event like the emergence of coronavirus. No doubt compelling tales will emerge of how both teams coped with managing nine-figure capital expansion projects as a global public health emergency unfolded. The US market has been on a roll in recent years, despite all the uncertainty in the world, and so far it doesn’t seem to be slowing down. With luck both of the projects feature above have timed their opening right.
Sibo (Steven) Yan appointed as general manager of KHD Beijing
19 January 2022China: Sibo (Steven) Yan has been appointed as the general manager of KHD’s Chinese unit KHD Beijing. His new role is intended to help KHD grow its market share in China in conjunction with the company’s main shareholder, AVIC.
Yan started working for KHD in 2016 as Manager of the Tendering Department before becoming Vice President - Tendering & SCM in 2019. Previously he worked as a Technical Manager for AVIC International Beijing. He holds a PhD in Mechanical Engineering from the Beijing University of Technology.
