Update on synthetic fuels, June 2023

Cemex highlighted its Clyngas project at its Alicante cement plant in Spain this week. The project will produce synthesis gas (syngas) from different types of waste for direct injection into the burner at the plant during the combustion process. It is being run in conjunction with Waste to Energy Advanced Solutions (WTEnergy), a company that Cemex invested in at the end of 2022. It is also receiving Euro4.4m in funding from the European Commission (EC) as part of its innovation fund for small scale projects. The initiative estimates that it will save over 400,000t of equivalent CO2 during the first 10 years of the project's life by replacing petroleum coke with syngas.

Clyngas is another example of Cemex’s innovation with alternative fuels for cement and lime. It follows on from the group’s work with hydrogen injection into cement kilns. As presented at the 15th Global CemFuels Conference 2022 it has been using hydrogen in low volumes as a combustion enhancer in more than 20 plants worldwide. However, it was also looking into using hydrogen more directly as a fuel and as a feedstock for other alternative fuels. WTEnergy’s gasification process could potentially link up to this as it converts waste streams such as wood chips, agricultural waste, refuse derived fuel (RDF), solid recovered fuel (SRF), dry sewage sludge, meat and bone meal, poultry litter and plastics into syngas. WTEnergy then proposes that its gasification process and/or the syngas can be used for power generation and thermal applications. In the case of the Clyngas project it will be the latter, as the gasification process will be used to boost the burnability characteristics of RDF with a high biomass content. One part of this to note is that the syngas can potentially be used to manufacture hydrogen. This would be a useful capability for a cement company, for example, that was already using alternative fuels and was now considering further decarbonisation by switching to using hydrogen.

A few other cement companies have been looking at synthetic fuels too, but this has generally been as a by-product of carbon capture and utilisation. This week Lafarge France, for example, said it had signed a memorandum of understanding with Axens, EDF and IFP Energies Nouvelles for a synthetic fuel production trial. Its plan is to build a unit that will produce synthetic kerosene using captured CO2 from a carbon capture installation at Lafarge France's Saint-Pierre-La-Cour cement plant. The kerosene will then be sold to airlines. Other examples of cement companies looking at using captured CO2 to manufacture synthetic fuels include Finnsementti’s pre-engineering study with Aker Carbon Capture to consider producing methanol as a fuel for transport, Holcim’s and TotalEnergies’ various plans of what to do with the CO2 captured from the-to-be upgraded Obourg cement plant and Cemex Deutschland’s ambitions for its Rüdersdorf plant.

As can be seen above there are different types of synthetic fuels and cement companies are at the research and pilot stages. Although there isn’t a commonly accepted definition of what a synthetic fuel is, the general meaning is that of a fuel made from feedstock using a chemical reaction as opposed to, say, a refining process. The wide variety of potential synthetic fuels puts the confusion over the different types of hydrogen into perspective. However, this may be a problem for a later date if usage by cement companies becomes more serious.

What is a problem, though, has been the EC’s planned legislation to phase out the use of industrial CO2 in synthetic fuels by 2041. Cembureau, the European cement industry association, warned in late 2022 of the issues this would pose for industries trying to find a way to utilise their CO2 emissions where storage was too difficult or expensive. Its view was that while synthetic fuels using industrial CO2 are not fully net-zero, as the captured CO2 is later released into the atmosphere, it is a necessary short to medium term step for sectors trying to make the transition. Companies trying to build industrial-scale chemical plants for synthetic fuels need running periods of 20 to 30 years to achieve payback. As of March 2023 Cembureau was still concerned about the implication of proposed regulations, specifically with regards to the proposed criteria for which synthetic fuels could be used, based on their greenhouse gas emissions savings (at least 70% compared to the regular fuels being replaced). It directly linked this to synthetic fuels projects being launched by the cement sector that might be adversely affected by the new rules. The EC published the legislation in late June 2023 and it is set to become legal in mid-July 2023.

Using synthetic fuels either as a fuel or a by-product from cement production is an area of interest currently with the projects detailed above and others in progress. One vision for their use in Europe, at least, is that they might offer a route for carbon capture for cement plants without access to the logistic networks necessary for sequestration. Whether they find a place in cement manufacture either on a transitional basis or over a longer term should become clearer over the coming decade. Yet the EC’s new rules are likely to slow this process down as at least some of the planned pilots may become unviable in Europe. Other jurisdictions around the world take note.

Estelle Bletry appointed Geocycle’s new sales manager

France: Estelle Bletry has taken on the role of sales manager for Holcim’s waste management subsidiary Geocycle. Bletry held different positions in Lafarge France between 2007 and 2019. She worked as product development manager and business developer materials and solutions at waste management company Hesus from 2019 to March 2023. Bletry studied marketing at IUT Cergy-Pontoise in Paris.

Update on calcined clays in Europe, February 2023

Congratulations to Lafarge France for launching the first calcined clay cement unit in Europe. The subsidiary of Holcim says that the unit, based at the integrated Saint-Pierre-la-Cour cement plant, is the first of its kind on the continent. It is using the company’s proprietary proximA Tech technology and will produce up to 500,000t/yr of cement in its ECOPlanet range. The operation is also powered with biomass alternative fuels and uses a waste recovery system to further drive down overall CO2 emissions. Once production ramps-up the producer expects that 30% of cement from the Saint-Pierre-la-Cour plant will be from the ECOPlanet range by 2024.

The investment at Saint-Pierre-la-Cour was Euro40m. Holcim is also producing calcined clay cement at its La Malle plant in France. It received an investment of Euro6m in 2022 to produce low-carbon cements. Together, both plants are aiming to produce over 2Mt/yr of calcined clay cement by 2024. As is usual for these kinds of projects, the French government partly funded the clay calcination unit at Saint-Pierre-la-Cour as part of the ‘France Relance’ scheme investing in large-scale decarbonisation and energy efficiency initiatives.

Calcined clay cements in Europe aren’t exactly new, but Holcim’s new unit in France does appear to be the first full-scale line located at a cement plant. Research by OneStone Consulting, for example, reckons that the first flash activated clay unit expressly set up to supply the cement sector was commissioned in 1995 in Toulouse, France. More recently, Hoffmann Green Cement inaugurated its 50,000t/yr pilot plant at Bournezeau in France in 2018. This site produces cements made from flash calcined clay and blast furnace slag, although it is unclear how demand for the different products varies. A new 0.25Mt/yr plant in the Vendée department was scheduled for commissioning in the second half of 2022. Another 0.25Mt/yr plant in Dunkirk is expected to be commissioned in the second half of 2024.

Cementir Group launched its calcined clay cement product FUTURECEM in Denmark in 2021 with production via a pilot plant. It then extended this to the Benelux and French cement markets in 2022. As part of its industrial plan for 2021 - 2023 it was planning to build a clay calcination unit to support the growth of FutureCem. FLSmidth revealed in June 2021 that it had won a contract to build a 400t/day clay calcination unit for Vicat’s Xeuilley integrated cement plant. The deal was worth around Euro27m and commissioning is scheduled for 2023.

Firstly, it is interesting to see a focus on France for some of the projects above. The presence of Lafarge’s technical centre in Lyon may explain the interest for that company. However, Hoffmann Green Cement and Vicat are also active in the field. It is worth noting that France also holds a busy secondary cementitious material market with standalone operators including Ecocem, Cem’In’Eu and Hoffmann Green Cement. Secondly, despite the early start, clay calcination for cement is currently more active outside of Europe. In Africa, for example, there is at least one live full production line and a number of other projects on the way. Various other pilots and projects are also happening elsewhere around the world, often in conjunction with the limestone calcined clay cement (LC3) initiative. Where calcined clay cement production in Europe goes from here is uncertain at present as it is one solution among many for lower carbon cement products in the future. Yet, the projects that have made it so far to the commercial scale will be watched closely by the companies that have invested in them - and their competitors.

IKN provides update on cooler at Lafarge France’s Martres cement plant

France: Germany-based IKN says it successfully commissioned a new Pendulum Cooler at Lafarge France’s Martres cement plant earlier in the year. The 2500t/day cooler was supplied for the new production line at the unit. It is also equipped with a single grate Dynamic Linear Drive and a roll crusher with three rolls at the cooler end as well as a bypass. It is designed to be used with an alternative fuels thermal substitution rate of up to 85%. IKN thanked Lafarge France and China-based CBMI for their cooperation on the project. The new production line was commissioned in January 2022.

Lafarge France to invest Euro46m to launch low carbon and ultra-low carbon cement at Saint-Pierre-la-Cour and La Malle cement plants

France: Lafarge France has announced a total planned investment of Euro46m in upgrades to its 1.6Mt/yr Saint-Pierre-la-Cour, Mayenne, cement plant and its 1.2Mt/yr La Malle, Bouches-du-Rhone, cement plant. The Holcim subsidiary will invest Euro40m to convert the Saint-Pierre-la-Cour plant to low carbon cement production. Meanwhile, it will invest Euro6m in the La Malle plant’s conversion to ultra-low carbon cement production. The L’Usine Nouvelle newspaper has reported that the transitions will complement the company’s strategy of over 25% EcoPact reduced-CO2 ready-mix concrete sales by 2025.

Olivier Guise appointed as Executive Director for Strategy, Technology and New Business at Ecocem

UK: Ecocem has appointed Olivier Guise appointed as its Executive Director for Strategy, Technology and New Business. The newly created role will see him join the Ecocem executive team to develop and operate the company’s strategy and to accelerate progress in bringing products to the global cement and concrete market.

Guise holds over 17 years of experience working in the construction materials industry, having been General Manager of Cement and ExCo at LafargeHolcim France until 2021. Prior to this, he held various roles at LafargeHolcim across both its French and Algerian markets, including General Manager of the Aggregates Business in the South of France, Innovation and Route to Market Director and Cement Capacity Development Director.

Lafarge France commissions new kiln line at Martres cement plant

19 January 2022

France: Lafarge France has commissioned its Martres cement plant’s new kiln line. China-based Sinoma Construction carried out the work on the plant in Occitanie Region. The supplier said that the new kiln will use 85% alternative fuel (AF), which will cut 163,000t/yr (28%) of its CO2 emissions. This will reduce its clinker’s carbon footprint by 240kg/t.

Lafarge France to implement Inform’s transport optimisation software

France: Lafarge France has awarded a contract to Germany-based Inform for the supply of its transport optimisation software across its 160 aggregates locations and 900-truck fleet. The software uses algorithms to analyse scheduling decisions in real-time and identify those that are ideal for minimising costs and maximising service and on-time performance.

Supply chain projects head Kevin Perrault said “We have been using Inform’s transport optimisation software for over 25 years in our aggregates business.” He added “We pride ourselves in delivering the best possible service to our customers, and upgrading our operations to the latest version is a key element to help us achieve our goals and to remain competitive in the industry.”

Lafarge France to convert Contes cement plant into a terminal

France: LafargeHolcim subsidiary Lafarge France plans to stop cement production at its integrated Contes cement plant in Alpes-Maritimes department and convert the site into a terminal instead. France Bleu radio has reported that the company has announced the loss of 65 jobs. The company promised to take measures to avoid forced redundancies, including offering positions at other Lafarge France sites and help with retraining. The union representing workers at the plant says that the total number of jobs at risk is 300. The producer said that its Bouc-Bel-Air (La Malle) integrated cement plant in Bouches-du-Rhône department near Marseille will provide jobs for truck drivers and subcontractors. It said, “This will require additional industrial maintenance and increase logistics needs. These jobs are not threatened, they should even develop."

Six workers will stay on at the Contes facility after the end of cement production.

Cemex sells French concrete assets to LafargeHolcim

02 February 2021

France: Mexico-based Cemex has sold 24 concrete plants and an aggregates quarry in southeast France to Switzerland-based LafargeHolcim. Finalisation of the deal is expected in April 2021 and no approval by competition bodies is required. No value for the sale has been disclosed. The group said that the divestment is part of its strategy of focused portfolio development into high-growth markets.
